Not sure how hard the lexan is but possibly a strip of sandpaper used on the edges like you are polishing/buffing a shoe.

Try rounding the edges with a propane torch.
Outdoors on a piece of scrap.

The third year I was in the hobby a switched from thumbing the gimbals to pinch. Had I known day 1 I would have started out pinching..... Anyway, I've considered a pre-fab tray for the last couple years. Finding one that is functional at a decent price was my holdback.

I am a cheap SOB by nature, so when I had a vehicle windshield replaced last week I got to talking with the glass shop owner. He takes off and comes back with a scrap piece of 3mm Lexan. He gives it to me for nothing. The price was right.

Spent an evening cruising the net on all the different designs. Came up with a rough idea of what I wanted (support for the outer side of my hand) and about what I have on hand for supplies.

My concern was this material might not be thick enough. Came up with a plan and set to work. There are a couple photos of what evolved below.

You also probably notice the home built balancer for the neck strap too! (another homebuilt creation from the scrap pile)

I have to do a bit of research on how to round the edges of this material, and silver solder the washers to the stainless steel stand-offs.

I'm really enjoying it. An excellent fit on my Spektrum 7 Gen. 2, very adjustable, quite sturdy/strong and most of all gives me much better control on the sticks as I become a pincher instead of a thumber. Not cheap but worth every penny to me. Esprite down in Florida are great to deal with. A few pics are attached.

My tray has to be 20 years old, but still works well. I must forewarn that the first time you use a tray you hate it. It will be uncomfortable, and you will won't like you have no control. I suggest going to low rates and until u get used to it and be patient.
