Does anyone have a set of aluminium headers for a 50-150cc gas engine?
What is the thickness of the aluminium headers?
I have stainless headers but I am assuming aluminium headers will be thicker. Maybe not. I can bend aluminium tube but it will take more effort the thinner it is.
My Plan is to weld a set of headers and cans together. No couplers. No leaks or movement.

That sounds a bit extreme, but will be a very solid setup!!
I don't know if you have tried this already. I apply header gasket sealant around the can and header pipe and slip on the Teflon coupler and clamps. I then put a small machine screw through the "U" shape opening in the spring clamp, Teflon and into the pipe and can. I have done this for 2 years now with no movement of the can or leaks.

Now, I am following where your headed. No aluminum headers around here. I'm thinking you may need the equivalent of the dump tubes on a wrap around muffler. A good one, Canadian made.

I don't have the header I need for my pilot yak. But I do have the equipment to make one.

Good point Dale I have a good Canadian muffler to check the thickness.

Jeff.. I can measure in a few days but AL headers are about 1/16" thick...At least 5 times thicker than SS. They are usually a bit heavier than SS.

The problem with AL, is fatigue / cracking. I've seen a few pairs last quite a while, but most crack in no time because AL will fatigue over time regardless of the stress.

Jeff I had a set when I had my 3W 275. I forget how thick they were. Give Gerhard a call at Aircraft International and I am sure he can look at a set for you and measure them.
