I just checked my MKII charger. The docs (and the sticker that comes with the unit) gives the following info; regardless of the rating of the pack.

Battery A = 2A max
Battery AA = 1A Max
Battery AAA = 600 Mah Max
Battery N = 300 Mah Max
Battery Li-Ion = 1A Max

I'm making the assumption this is a standard AA flight pack so perhaps this particular unit isn't setup to safely charge at quick charge AA batteries @ 2A for that pack? It might work sometimes but doesn't appear to be recommended

I just figured it you want to get a warranty fix, by charging higher than the instructions indicate, would that not void the warranty as well?

Red's clinic gives the best info but it looks like the docs with the MKII seem to point to a possible reason for the issue

I built these packs myself using cells from CheapBatteryPacks.com - the 4 cell 2000 mAH packs ended up costing me ~$20 CDN each. At least it didn't cost me too much - but it could have cost much more than that. We figure that another 5-10 minutes and the plane would have been burning.

Nah, these are 4/5 A 2000 mAH cells and are fine for 2A (1C) according to the label (and all other related reading material I could dig up).

I'm not going to send it in - I don't think it's broken. Based on the great feedback here so far, the problem is likely the design of the charger not working for peak charging nearly full packs or bad (or damaged) cells.
