Many times the cutting of small holes in gaskets and other details can be quite frustrating. I have found that inexpensive leather punches work well for this task. If I remember correctly this set is around $10 at the craft store by Tandy Leather Products and covers sizes 5/64ths or 2 mm thru 11/64ths or 5 mm. There are larger sets as well.

As you can see I like to use aluminum plate to stamp on this reduces deformation of the hole by providing a hard surface to support the material you are punching the hole through. In metal some deformation is going to happen I just use another piece of aluminum and light hammer blows to flatten out the metal after punching the holes. The aluminum is softer than the punches so I have not noticed any dulling of the punch set over the years I have used it.

The test strip is .005 soft embossing copper I use for my exhaust gaskets.

Thanks for the great explanation and illustrations!

I've been googleing the web, and tried e-bay but can't find a source for copper sheet of the type you describe.

There is one place in the USA that I found on e-bay but they only ship UPS. http://cgi.ebay.ca/Nimrod-Hall-Coppe...QQcmdZViewItem

Surprisingly, Michaels doesn't have it.

Can you tell us where you picked up the embossing kit that you mentioned?
